You said replaced your draglink. All brand new? There’s essentially a ball joint at the pitman arm end, is it good? How about the adjuster sleeve - tight?
Yep, all brand new. Got the Synergy drag link. Everything’s torqued to spec.

Is there noticeable movement of the stud when steering back and forth a few degrees?

Violently shake the wheel.

Did you grease the joint?

Didn’t read the whole thread, but the clicking noise is likely coming from your sector shaft brace, they make that noise when they need grease.,… pull it off and see if clicking goes away……

Didn’t read the whole thread, but the clicking noise is likely coming from your sector shaft brace, they make that noise when they need grease.,… pull it off and see if clicking goes away……
The clicking has been there since before I installed the sector shaft brace. I can still pull it off just to see if it stops.

Yeah, that would be to easy, but that’s the sound they make when they’re dry…… been running that brace for several years now…. Also track bar looks like it’s moving, can’t see if it’s in the bushing or the connecting bolt…….

The nut at the steering box - yes it's torqued.

The nut at the end rod/pitman arm, I can't get the torque wrench in due to the lack of space. IIRC, it was only 55lb-ft so I hand tightened it, probably more than 55lb-ft
190 ft lb?

Took the sector shaft brace off, it’s still clicking. It’s more noticeable from where the drag link connects to the pitman arm rather than at the steering box.

Disconnect the drag link from the Pitman arm, and then grab the Pitman arm and try and rock it. My stock steel steering box had a little bit of slack and made a little bit of a click when I went to replace it with a PSC ported steering box. I hadn’t noticed it before, but when I had it on the bench, I noticed it. Also, as soon as I noticed it, I had wondered if the pitman bolt was loose but it wasn’t. It was really hard to tell if it had slack on the splines, or if it was in the steering box. It was definitely in the steering box.
I attempted and failed to port my stock, steel steering box, and when I pulled it apart to drill and tap it, there was galling on the gears inside. Just a cheap cheap product. And that was at 25,000 miles on the jeep, probably 20,000 of that was on the steel steering box also running 39 inch tires.

OP, did you check this?
yup, I just got that track bar in October so I had a warranty claim put in. Waiting for a replacement. Also ordered grade 8 bolts to replace the factory bolts as well.

I finally got around to checking my buddy’s stock rubicon. His pitman arm has the same feel so I’m guessing some sort of clicking is normal.

I know this thread is old but I found it looking for something else, so I figured I'll chime in. A couple notes:

- A slight bit of play, combined with a metal clicking noise is normal "in the steering gear box". You can test this by disconnecting the drag link as suggested before and testing this. This is the backlash of the gears. If excessive, it can be adjusted (need to be careful).

- Check the track bar bolts, be sure they're extra tight and done so with the weight of the Jeep on the ground. Make sure the frame/axle mounting holes are not wallowed out. A symptom of this can also be a constantly changing steering wheel center.

- Check that terrible Synergy crap adjuster. Chances are it's loose or will be at some point. Although the bolt is tight, the threads wear and eventually, the entire threaded section wears out the threads and can fail. If you unbolt the track bar on one side, you should NOT be able to spin the bar by hand.

- Check your ball joints at the knuckle. Once they begin to wear, they're known for making clicking noises when turning. Very noticeable at slow speeds.

- Lastly, check the input shaft connection at the steering gear box (especially since the dealer replaced it). I found my pitman arm nut almost falling off and the input shaft loose when they did mine.
