Has anyone had to modify the front trackbar bracket for aftermarket trackbars? I have a metalcloak trackbar to install (replacing my worn out synergy) and will need to grind the axle side bracket for the larger end to fit.

Yes; I have MetalCloak as well and there is a small amount of grinding needed. It does not impact strength or integrity at all.

If anyone has a pic of how much grinding is required that would be great. I plan to open it up a bit to fit.

Honestly... I purchased this trackbar a year ago to replace the synergy due to contact with my ARB diff covers. The contact was resolved with adjustable front CA's so it was on the backburner. It's 1.25'' solid chro-mo and the synergy is 1.5'' dom tubing so it will provide a little add'tl clearance and seems to be a much stronger part.

I haven't looked at the instructions again since purchasing it but will.. thanks for the link.

I just recall it noting the bracket needed modification and wanted to ask to see how much material I needed to remove when I get out there later today.

It's the bottom side that needs to be modded. I would go slowly and only remove enough to allow it to fit. I am pretty sure that mine is not opened up as much as is shown below:

What kind of joint does the MetalCloak track bar have in that location? I installed a Rock Krawler track bar that had a heim joint in this location. Instead of removing metal from my Jeep, I removed metal from the heim joint. I used a lathe, but I could have made do just grinding the parts on a belt sander. I ended up having to shave about 0.012" overall to get mine to fit more reasonably.

I was glad to have an electric die grinder just because the neck is longer than a standard pneumatic
