A lot of the time when there’s a small hang up like that, the cage is damaged on one of the bearings.

The sleeves can be tough to crush if your impact isn’t big enough. You can pre-crush them to help that. Throw it in the press and press it .010”-.015”. This will help smooth out the crushing of the sleeve.
So I probably need another install kit?

I’m going to try and get the pinion head bearing off the original set I installed (0 miles) and see if it works on this set. I have another kit on the way as backup. I need to find a better press guide. All I could muster was a PVC union that had the right inner/outer diameters. I suspect it deformed under pressure. Either that or I damaged the cage when originally trying to get the stuck crush sleeve off.

On my first setup, I pressed the pinion head bearing on using the outer race. I read after that it was a bad idea. Is it? The bearing distributed the load pretty well, but I guess I wouldn’t be able to detect any flattening of the rollers with my fingers. Obviously my second attempt went poorly using a guide. I’m going to see if Lowes or Home Depot has a scrap pipe selection to find a better, stronger guide.

You definitely need a piece of steel and you want to be pressing on the inner race so that you’re not exerting force on the bearing itself.

Well, whole new bearing and similar issue. Something is wrong. Right now the min/max are within spec. I’m going to deal with the broken stud and see if she makes noise. If it grenades or makes crazy noise I think I’m going to have to go 1-ton rear. Probably semi-float to get this rig going and offload it.

No refund yet from Yukon, surprise. They said it should mail Tuesday. Hopefully it’s just an admin delay and they didn’t lie to my face while shaking my hand, but I’m not holding my breath.

Now I can’t get the passenger rear axle shaft in. Any guesses?

Yeah, the diff bound up now too. I’m about to torch this m*** and eat the $50-60k.

I guess its the universe telling to you get some UD60s. I'm always looking for a reason to upgrade.

Nah, I appreciate it. I figured out how to get the axle shaft in. My welded on stud was bent, I had to press it straight. It was hanging up on the axle bracket once it was through the dust shield.

As for the frozen diff, I'm not sure if I'm supposed to be able to rotate it by hand in neutral once the shafts are back on. I'm wondering if there's enough drag now that I can't. I'm going to wait for @word302 or @chevymitchell to confirm I should be able to get oil in it and test drive it. I don't want the ring gear to get walked out of the diff if I messed something up.

edit: pulled DS and it is something transfer case side. Duh, I left it in 4H so front tires would stay put.

Sounds like all is well. Hope the test drive goes alright.
So far, so good. Still concerned about the uneven pinion torque. Tomorrow will be the first run up to 50 on the way to work.
If it makes it through the first 500 I’ll have a shop do the flush and check it out.

Just for clarification.. Where are you trying to rotate with the driveshaft connected and in neutral?
Transmission in neutral, but transfer case in 4H with front tires on the ground. Derp.
