You just start playing the game of "what can possibly go wrong?" Then ask yourself if you have the tools to fix it. The more you work on your jeep at home, the more you can mentally go through the process of repair/replacement of failures and visualize the tools needed.

Then you start asking yourself if you have the parts to fix things that can fail. Anyone bring spare fasteners (bolts, nuts, etc) on the trails? What's in your support truck? Drive shafts? Axles? Tierod? Differential? Ujoints?

Possibly one of the most likely things to happen on the trail is pushing a tire bead off the rim. Even if you have beadlocks, it can happen to the inside bead. One of our group on the Rubicon last year got angled in a slot and pushed a bead off. I didn't know how to reseat it effectively, other than the ratchet strap and fill method and that didn't work. I've since learned to safely and quickly reseat a bead with starting fluid. I've done it a half dozen times since. It's in the kit now and will always be in the kit.

Ok so here is what I’m thinking my Trail Kit will include - this is based on the kit @Terrymo posted. Pricing it out I can probably piece it together for a bit under the cost of the Jeep kit. But I need a good tool roll or tool bag.

Any suggestions?

Looks pretty good. I was going to call you on the axle nut socket if you missed it. ;)

Looks pretty good. I was going to call you on the axle nut socket if you missed it. ;)

I carry a lot of shit. I have some Harbor Fright tire irons (spoons) for dismounting a tire. I've used them on my 37s on all 5 to install the Apex Rapid Deflators. Also have one of those Gluetread tire patch/plug kits.
Edited to add - tire irons and glue tread + air pump & pressure guage.

36mm sounds right. I haven't been in that area in about 2 years, but I'm likely to tear into my front axle in the next week or so to replace the locker actuator. I ended up buying the Metalcloak crowsfoot wrenches for the control arms. I also carry a 18" (I think) Crescent wrench. i believe the sector shaft nut for the pitman arm is 42mm.

Ok I forgot about the track bars. I’ve got JKS front & rear so I need to add 1-1/2 & 1-7/8 crow foot for the jamb nuts.

Among other things I carry a full-on 80 piece metric/standard socket set in a roll-up. It's not as large as it sounds. Add in some hex wrenches, multi screw driver, pliers and hammer. I also carry a tire plug kit, a trail saw, bolt cutters, fid, bottle jack, spare fuses, various spare "Jeep" bolts and some other stuff I can't remember. This all tucks into the back storage compartment.
What bottle jack do you use?

i went a little overboard and got a US Jack (5 ton?). My thinking was that the quality would be such that it wouldn't end up leaking while lying on its side.
How's it working?

Just wanted to throw in a shoutout to this tool bag from BlueRidge Overland. I’ve run it for, gosh, close to 10 years now and it hasn’t missed a beat.

Fits perfectly in the underfloor storage bin on 4-doors and then opens up perfectly to fit on a tailgate table. Love, love, love this thing.

True, it won’t hold you welder, but it holds all the hand tools you could want on the trail.

When I had to haul all the tools I needed for my engine replacement, down to my friend's warehouse, I got serious about organizing my portable tools. Along similar thoughts of organizing so I could find stuff without digging through all of it, I bought these Milwaukee tool bags at Home Depot. Then I have a large Harbor Fright bag. I have lots of bags these days. Also have one for recovery gear. My wife stitched up a pouch for the socket bars to keep them from falling off the bars.
