Earlier this year we smacked a deer on the interstate and at highway speeds. Driver side front wheel took the bulk of the damage. There was roughly about $2k in body damage, then they replaced the wheel bearing due to a noise from the accident.
the wheel bearing did not solve the issue so they sent it to a dealer. Dealer said it needed a new transfer case, they replaced that, but the noise is still present, although not as loud.
when shifting into 4H the noise leaves. When running in 2H, the noise reappears. Sounds like a cupped tire. Replaced tire with the aftermarket spare. No change.
Dealer puller front dif cover and axle, performed an inspection. Nothing found. The dealer and insurance company jointly agreed to send it to another dealer for another opinion.
Any ideas?

Have them pull the axle apart and do a center to center check. The tube itself may be bent.

Damage (caused by energy) is linear and must be transferred or absorbed. In both cases, you can see it.

As an example, you cannot have transfer case damage from a wheel hit unless there is damage, or absorbed energy (which you will see as damage), between the wheel and transfer case. So, there must be damage to a driveline part between the wheel and transfer case, in the axle/u-joint, differential or driveshaft. The energy cannot "jump".

What moving parts change between 2WD and 4WD. Seems you've narrowed it to that already.

I friend of mine hit a deer at highway speeds in her JK. Front axle was bent by a few millimeters.
